Just like every panel in the car it all started with making defrost HVAC plugs
for windshield, side windows and fresh occupant air. But before that started the
dash bottom was ground to get rid of heavy build up and rid of any sharp fibers.
Also the mounting lip against the windshield frame was evened up. Secondly
mounting indents where filled in solid with resin so that it would not collapse
when the dash is mounted. Holes for bolts where drilled through and
corresponding holes in the windshield frame where predrilled to accept bolts. A
proper threaded fastening will be made for proper fastening.
Now that the dash was prepared, to avoid plaster from sticking, bottom was taped
over with masking tape and recovered with newspaper pages so that the plugs can
be pulled out more easily. To make it easier and smaller, the runners where made
in 2 parts left and right and a separate 3rd part for mating box was made to fit
in the middle. The box will then be sitting on top of HVAC mixing box
controlling temperature and flow of air.
Molds where made using the plugs and respectfully they where used to make actual
ducts for a clean fit to the dash. More in plugs / molds
Mixing box started as a rough plug made to fit between upper tunnel rails. Part
of foam from dash plug was used as filling material to build up majority of the
volume.
Once the ducts where fabricated and trimmed, they where fastened to the dash
